Melt Shop Continuous Casting Machine Installation

GrayWolf’s performance speaks for itself: after successfully completing the Cooling Water Circuit for a world-renowned steel processing facility, the client didn’t look elsewhere when it came time to tackle the next complex scope of their melt shop expansion. GrayWolf was awarded the Continuous Casting Machine (CCM) installation — a highly technical, 11-month engagement that demanded precision execution, rapid mobilization, and the ability to adapt in real time.

Within weeks of Notice to Proceed — and even before contract negotiations were finalized — GrayWolf scaled its workforce to nearly 300 skilled employees. The team self-performed the erection of 400 tons of structural steel, the installation of 28,000 linear feet of piping systems, precision alignment of complex proprietary equipment, and the placement of four rooftop emergency water tanks for the caster cooling system.

One of the project’s most significant challenges was the absence of issued drawings for small-bore piping. With an outdated 3D model and a fluid design environment, GrayWolf’s onsite piping engineers developed and walked down work packages daily — pulling field measurements, rerouting systems around obstacles, and working directly from P&IDs to keep crews productive and the schedule intact. Over 20,000 feet of piping was field-routed as a result.

Precision alignment of the casting equipment presented another demanding challenge, requiring tolerances within 10/1000 of an inch. GrayWolf’s deep experience in equipment setting ensured flawless results on components where there was no margin for error.

GrayWolf logged 400,000 manhours and delivered the project safely and on schedule— a testament to the team’s commitment to both performance and safety in one of heavy industry’s most demanding environments.
